Does a 25mm tire fit with decent clearance? Tires would be on HED disc and 9 front. It does look like the bike comes with 25mm 4000 tires, so I'd imagine that a 25mm 5000 tire would be ok as well.

Should be fine. We run 25 mm Continental GP4000 II front and back. On occasion we have found certain lot numbers of 25 mm run tall and we swap out a 23 for the front.

Just a heads up on after market elbow cups:
Our cups and screw holes fit perfectly together.
For long course IM Cozumel I used an after market elbow cup and pad to increase the surface area.
After market cups may have slightly larger holes. I did not look close enough on my own bike. At mile 85 at IM Cozumel my after market elbow cup pulled through the screws and it fell off on the right side. I could see the screws securely in place in the alloy fixture. So the cup pulled through.
Just a caution - if you are using another companies cups and screws make sure the are not pliable at the holes and are the correct size for the screws.
I’m going to add a washer to insure I have enough material to keep it from happening again if I elect to use an after market cup/pad in the future.

There is a lot of wiggle room on both ends of the published data.
Both measurements are to the center of the elbow pad.
XS reach 360 - 470
Sm - 410 - 525
XS stack 500 - 560
SM - 560 - 620

Can you translate this to the old school stack-reach were it was measured to the intersection of the top tube and head tube. I realize the new coordinate point for measurement is more meaningful, however, I kind of know which frames in "old school" measurement worked. roughly 49-50 stack and 38 reach. So S SHOULD work for me, but XS could be good too. I am only 5'6" so right at the bottom end of your small recommendation.
Also sticking to Old school, do you have versions with mechanical shifting (gasp???)

If you are 5'6" SM would probably work better.
So frame stack on the small is about 520 mm (same as stand over height) and our integrated hardware (bar, extension tube hardware, pad hardware etc) with no spacers is about 40 mm. So min stack with everything is 560 mm. You could add 60 mm of spacers so you could go up to 620 mm.

Chiming in as a new Tactical owner. Bought a lightly used one from a forum member and starting to set things up. I imagine I’ll get in a couple thousand trainer miles before an outside ride, but that’s what winter does.

I installed some tri-rig cups (they are very nice), and I was thinking this exact same thing. The head of the m5 screw is just not big enough. It would be awesome to get an m5 with a larger head or be able to use an m6 on the arm cups. I have the extra m6 threaded insert from using the tilt kit, so maybe I could use that, but the spacing would be further and it would probably require a little shaving.
Does anyone know where you might get an m5 taper head Allen or similar bolt with a bigger head than supplied?

If you are using the tilt kit with angled threads - you could use the regular receivers up top with 6 mm screws.

Which cups? Our ergo cups use nylon which is more sensitive to bolt head size, and will pull through if the bolt is too small. Our newer scoops are made of carbon fiber, which is stiffer, and less sensitive to bolt head size. https://www.tririg.com/Scoops

Its a tapered head bolt, the washer would need to be tapered, so it sits flush. Need to either retro fit with a large size bolt (m6) or find an m5 bolt with a larger tapered head.

thats interesting... so what makes the S-L sizes not legal? is it just the draft box, or are there measurements thats the limiting factor?

There is a rule that you must be able to pass a business card between the seat tube and the tire. (or something to that effect). The XS mold allows for that - it does not have the fender aero effect. :-)
