Looking at ordering the SanRemo SS tri suit and don’t have a place local to try it on. I’ve heard they run much smaller than other brands and am looking for some real world feedback. I’ve measured and technically fit in the 2XL category, but that’s what I wear in other brands. Any larger guys tried on one of their tri suits? I’m 6’4" with a 46" chest and 38" waist. Before suggesting ordering two sizes and return the one that doesn’t fit, this is for a custom order.
I absolutely, would not order Castelli custom, sight-unseen. Most custom places have a sizing kit they’ll ship you to try on gear before placing an order. Can you do this? I’ve found Castelli generally runs 2 sizes too small, but on some things only 1 size too small. Only one way to really find out.

Castelli in general, for me (6’2"', 42" chest, waist depends…):
xxl top, xl or xxl bottom. L, no way! The ones I have stretch quite well, the xl just have more of a compression feel to it. The small length differences work for me.
A one piece suit is obviously more difficult to size without trying on, upper/lower body length proportions will also matter.
If you’re in a 2x top then I’m going to go with the 3x suit. I’m mostly torso and generally buy suits like you’ve mentioned, top one size bigger than bottoms

Another data point for you. 6’3", 42 inch chest. Average weight for training around 185-190.
Wear XL in aero jersey. XL in Gabba. Both fit extremely well.
Our club does over 1-2K pieces/year from Castelli and I have been riding on San Remos exclusively for over 3 years now so this is my area!
The custom San Remos are sized the same as the inline San Remos, but the custom program is not yet on the San Remo 3.0 (the one with the speedsuit-like collar). They are still on the original design (standard jersey-like collar). So if you can find inline San Remos to try on, that will tell you what size to get.
Ask your Castelli rep for the Fit Kit. A full kit includes all of the custom Castelli items (jerseys, bibs, vests, jackets etc in various versions (e.g. aero race vs team jersey, Body Paint vs aero race bibs), including San Remos. Once a year we have the Fit Kit delivered to our LBS and members can go in and try stuff on before our big annual fall order. So see if you can get your rep to help you there. Sizing can be weird, for instance I am between a M and L San Remo but wear a S vest. A M would be too big and a L would be a parachute. So whether it’s the Fit Kit or otherwise, it’s best to try one one.
With that said, the San Remo is remarkably versatile and stretches quite a bit. It’s pretty flexible on sizing.
I am 6’ 148 and wear a small in the San Remo although it is tight. I also wear a small in the team skinsuit and it isn’t as tight as the San Remo. I am guessing a XXL would be huge. Going by chest and waist I am 36 chest and 31 waist. Just realized you are looking at tri as opposed to cycling so not sure whether they are comparable. All my stuff is cycling specific and team custom so hope that helps some.
6’3 195ish with 42" chest. In their one-piece sits XL worked for me. But, for tri tops I had to go XXL or maybe even XXXL and still those fight snugly (but properly)

I only have one data point, not super helpful but at least its something. I tried on a Castelli Sanremo tri suit SS size XL. I am 6’8", about 195-200, about 40 inch chest. I know, I know, Castelli runs small but I fit into a Large Zoot Ultra Tri sleeved suit that I currently racein and ended up returning the Castelli which barely fit me around the legs and the upper was just way too tight.
One option is to order a couple of sizes from an online of the same model but the off the shelf variety and try them on before returning them. Maybe not the nicest way to do business but maybe you can combine it with some other products you do intend on actually purchasing from that webstore.

Aero Race or Body Paint stuff tends to suit a big, athletic body whereas a lot of XL athletic kit seems to be way too big in the waist. I also have a lot of Sportful Bodykit stuff (pretty much the same stuff as Castelli), and wear an XXL in the aero stuff.
Unless you all can tell me a good way to do a fit kit for 140 people in Canada, US, Austrailia, and UK. I’m all ears.

I wear a medium in every other manufacturer. Desoto, LG, Fusion. Pearl Izumi, Tyr, Champ Sys, you name it. I ordered a Castelli Free Sanremo SS suit in medium and it was so tight I couldn’t use it. Gave it to my brother who is even skinnier than I am and he couldn’t wear it either. So I’d size up from what you wear from other manufacturers.

Thanks for any feedback.You could always order the equivalent kit in standard off the shelf form to confirm fit, then return and order the custom stuff but that’s really taking advantage of the vendor so I’d only do that if I was going to make some significant purchase from them too.
As others said, I wouldn’t commit to buying Castelli without trying it for size. In my experience their sizing charts are complete fiction.
rjrankin- Just following up on this thread as my team is putting in their Castelli order with the deadline on Wednesday.
How did the XXL kit end up fitting?
Based on measurements, I fall into the XXL category as well at 6’3", 46" chest, 38" waist.

I’m 6’2, 185-190 pounds, with a 42 inch chest. I normally wear XL in all Castelli gear. I just got my XL Free San Remo sleeved suit and I’m ordering a Large now to compare. The XL just seems too loose.
