Help needed reassembling a freehub body

Hey all. Help needed. I removed an old freehub body to replace with this new one. I was sure to swap the rubber seal, and seat it exactly as the original one was. I didn't see a little metal washer in my original setup, so my first assembly was without it.

Problem: Slight resistance. Enough to mess with the chain (chain suck) as the wheel spins. I hoped it was just as it breaks in, but after spinning for minutes, no luck

I then reassembled adding the washer, thinking perhaps that relieves pressure off of the seal. The reassembled setup showed no less resistance. I also think that the washer separates the seal and makes it more prone to elements (dirt/grime/etc).

The wheel is a 10yr old Reynolds Strike that I love. Swapping the old 10 speed freehub body for an 11 speed. Their customer service recommended this parts kit. Yup, I emailed them back asking for guidance, and also waiting on them.

You are replacing a freehub body, not a freewheel.

If that diagram is for a DT Swiss hub, it isn't correct.

Its from a DT Swiss manual, so if its wrong, DT made the mistake...

A DT Swiss manual has nothing to do with a Reynolds hub.

Following. I recently did the same conversion on a Reynolds wheel and had the same issue. Freehub spun fine until I tightened down the nuts all the way, then it felt like it bound up. The existing freehub had a washer in it, but I added the second one included with the conversion kit (so two washers), which allowed it to spin freely. However, it didn't seem like the freehub body pressed all the way up to the seal (which I also replaced), so I'm concerned about debris intrusion into the bearing.

Hoping for a good answer.

Reynolds used DT 240 hubs on several wheels, and the freehub in the first post looks like it has DT star ratchets...

The freehub body in the OP's picture is made by KT in Taiwan.

It is probably for an Attack, Assault, or Strike wheelset.

Ok cool. Sounds like we both had the same experience. I'll be sure to keep you posted if/when I hear back from Reynolds. They've been pretty good so far.

The new kit came with a thin washer.

I've tried all 3 options:
1. Stack new washer on top of original one
2. Don't use the new washer
3. Remove old washer and replace with new (thinner one)

All efforts result in a spin with friction.

can you disassemble the hub/body and lay the parts out on the table so it looks like the schematic you posted? minus the hub shell of course

You should use the new washer that came with the freehub body.

If you are feeling a lot of friction, the seal isn't installed properly.
